Spray foam performance is controlled at the gun.
The first and most immediate indicator of system performance is the spray pattern.
Before density, adhesion, or yield can be evaluated, the pattern tells you whether the system is operating inside or outside of its processing window.
If the pattern is wrong, the foam is wrong.
What Sprayability Actually Means
Sprayability is the ability of the system to:
- Deliver properly conditioned material to the gun
- Mix A and B consistently
- Atomize the material into a controlled pattern
- Maintain that pattern over time
It is not a setting.
It is a condition created by the relationship between:
- Temperature
- Pressure
- Material behavior
- Equipment performance
The Processing Window
Spray foam systems operate within a narrow processing range.
Inside the window
- ✓ Material mixes correctly
- ✓ Atomization is stable
- ✓ The spray pattern forms evenly
- ✓ Foam structure develops as intended
Outside the window
- ✗ Pattern breaks down
- ✗ Droplet size changes
- ✗ Mixing becomes inconsistent
- ✗ Foam quality becomes unpredictable
Spray Pattern as a Diagnostic Tool
The spray pattern is not just a visual.
It is a direct reflection of system behavior.
A correct pattern will:
- Form a consistent, round shape
- Have even distribution across the surface
- Show uniform droplet size
- Build predictably from the center outward
Any deviation from this is telling you something about the system.
Cold / Out of Range — Below Processing Window
Cold System Behavior (Below Processing Window)
When material is too cold:
- Droplets become larger and heavier
- Pattern may appear tight or uneven
- Material does not atomize cleanly
- Surface may appear darker or wet longer
This is not a spray technique issue. This is a material conditioning issue.
In the Zone — Correct Processing Window
Correct Sprayability (Inside the Window)
When the system is operating correctly:
- Pattern is round and stable
- Droplet size is consistent
- Distribution is even across the pattern
- Foam builds uniformly from the center
This is the target condition. Everything else is a deviation from this.
Starting to Get Too Warm — Upper Edge of Window
Hot System Behavior (Approaching or Exceeding Window)
As temperature increases beyond optimal:
- Pattern begins to expand and lose definition
- Droplets become finer
- Atomization becomes unstable
- Pattern may start to break or "feather" at the edges
This is the early stage of leaving the processing window.
What the Pattern Is Actually Showing You
The pattern is a direct indicator of:
- Material temperature at the gun
- Viscosity of A and B
- Mixing quality inside the chamber
- Energy of atomization
Not influenced by technique alone.
Controlled by the system.
What Does NOT Fix a Bad Pattern
A bad spray pattern is not corrected by:
- ✗ Changing spray speed
- ✗ Changing gun angle
- ✗ Adjusting air (air purge only clears the gun)
If the pattern is wrong, the system is out of range. The correction must happen at:
- → Temperature
- → Pressure
- → Material conditioning
Why This Matters
Spray pattern is the earliest warning sign. If ignored, it leads to:
- Poor cell structure
- Inconsistent density
- Adhesion issues
- Reduced yield
- Long-term performance problems
Correct pattern = controlled foam formation.
