Generator System Design

The generator system is the electrical power foundation of the spray foam rig. Generator system design affects heater performance, electrical stability, and the reliability of all electrical systems on the rig.

Sizing: The generator must supply the machine heater wattage plus all other electrical loads with adequate margin. Rule of thumb: size the generator at least 30–40% above the machine's maximum heater demand, accounting for all concurrent loads.

Type: Gas generators are appropriate for gas rig configurations. Diesel generators are used on diesel rig platforms. Diesel generators provide more consistent output under sustained heavy load.

Shore power: A shore power inlet allows 120/240V external power to feed the rig's electrical distribution system. This enables overnight heating, lighting, and outlet loads without running the generator. Shore power is important for cold weather chemical conditioning.

Distribution panel: The rig's electrical distribution panel routes power from the generator (or shore power) to the machine, compressor, air dryer, lighting, heating, and outlets. Proper circuit protection and labeling is part of a complete electrical system.

Voltage output quality: Under sustained load, generator voltage output should remain stable within the machine's specified operating voltage range. Voltage sag can affect heater element performance and machine electronics. Quality generator brands from established manufacturers provide more stable output than budget equipment.

Engine compartment isolation: The generator must be isolated from the spray processing area. Carbon monoxide from generator exhaust in an enclosed workspace is lethal. SprayWorks rigs isolate the generator in a ventilated forward compartment with slide-out platforms for maintenance access.
